X2 on this! Daugherty Motorsports has done all my forks and I'm hoping for a total rebuild for my weight soon. He is the man!!!!!!!

Yes I am in the Fort. Never heard of Daugherty though.

I did have an 02 954. I sold it when I bought the 07 VStrom that I currently have and am going to get ready to sell. The 954 was something I lusted after for years before I bought it and I LOVED that bike, it was everything I hoped it would be. Only sold it because I thought I was old enough that I thought I should want to sit up straight. Turns out it wasn't that much more comfortable and I just love the purposeful nature of a more focused sport bike.
 
@ronn954 put a zip tie on the fork against the oil seal. Bounce the fork and take a pic to see how much the tie moved. I would take the forks back as they are nor right.
I did put a tie on the fork and when bouncing it all I can muster is between a half and 3/4 of an inch. The thing is I don't trust that they would get it right and I know I will be able to get it sorted out once I get all the tools together. Once I get it apart I will see what they did wrong and then I intend to go back at them and try to get some money back. As Berlin Germany advised learning this job will pay dividends in the long run.

I would definitely make it a point to take the bike to them in the current condition so they can see what your talking about and let them know u don't feel comfortable with them doing the work again and let them know you want some kind of refund so that you can have someone else do it again and do it right. If they refuse and try the we'll fix it under warranty thing make sure you let them know that you know how big of a safety issue it is that they let the bike leave that way and that if needed you will pursue other ways to get your money back.
 
Sounds like they di not bleed the cartridge correctly!
As far as the weight of the oil, you wont really see a difference, but i will say that the 10 weight is better a heavier rider. The forks are set up from the factory for a 165lb rider!

so in this case too ;)

there are two diff. ways to refill the fork with oil.

when (what is strongly recommended) the fork was disassembled and emptied completely and cleaned inside to absolutely dryness

1st - refilled with the spec. volume in the manual (gen1 page 6-26 and gen2 page 2B-10 volumes are a bit different !) with a measuring cup accurate to 2-3 milliliters the cartridge will "bleed" itself over the next 5-10 miles - i would say (as a lill first help, when fork is back in again, you can pull the brake hard and "pump" the fork by the handlebar)

2nd - refilled spimply with oil up to near full and sucked off to prescribed air-yolume / oil level by a tool like this , the cartridge MUST be bleeded by pumping it 10 times first . thatfor the tool no 3 at this pic is needed / a must .
attention - at gen1 and gen2 its inner thread differs !
at gen1 - i don´t remember at the moment (but could ! be M8 x 1.00)
at gen2 - i know (did the job 3 days ago and measured) - it is M10 x 1.00
my strong recom. - listen to the sound (in an abs. silent/quiet environment!) the cartridge makes while pumping - it tells you when there´s still air in the cart. and when it is bleeded - if there is still air in the cart. the air (buubbles) effects a kind of hissing noise while "pumping" .
 
If they did overfill the forks, taking it to the shop as is will be better and more convincing than bringing them your empty forks and a container with the oil you drained out. And this time and for every time in the future, make sure you tell them exactly what you want. Ask that they put the brand, weight and amount of oil (used) not purchased. You may have to buy two bottles of fork oil but they won’t actually use both bottles. (Know) how much oil the forks need beforehand and make sure to ’verify’ that with the service tech.

if one read the manual before one let something be made

the best ever would be to do such a maintaning job yourself by using the prescriptions in the manual and the correct tools

two bottles of oil - at the gen2 yes,
at the gen1 no 1 liter fit (480 milliliters per leg)
 
So I dealt with the forks last night. Upon pulling them off I found that the right fork would bounce up and down pretty good but the left one it's own had very little travel. Upon pulling the cap off and sliding the outer tube down, I got it half way down and oil started to spill over the top, obviously way to much oil. The right one I was able to get the outer tube compressed all the way with out any spill over. The right one when I emptied it out I got about sixteen ounces out of it. The left one I didn't get an exact measurement on as it over filled my sixteen ounce measuring cup up to the top. So anyway I refilled them, bled the air set the air gap to 98mm put them back together and all is good. Took some videos during the process to go back at the shop with but I am glad to have it sorted out. Here is a picture of the difference in the amount from one to the other.

Went to the bike shop last Saturday and showed them what the problem was. I told them I would be happy with half of the labor back. After a little him hawing by the service manager the owner was very apologetic agreed. All in all I feel like what I have learned about how USD forks work might have been worth the trouble.

Damn that's a massive difference. Glad you got it sorted out.
