2nd Gear Replacement Project

I'm working on the same thing, pulled out second gear to get it undercut, and have a question...
how did you reinstall your pistons into the cylinder?? I'm stuck on that part.. it's hard to compress the rings, and get the cylinder head on at the same time... do you have any tips/tricks on getting it back in???
I did not remove the top end, all I did was released the tension on the cam chain and then removed the lower case without removing the cylinder or the cylinder head. it split apart like a freshed cooked turkey on Thanksgiving and now I am waiting on parts to begin the reassembly. I am investigating some other avenues to get my tranny under cut so I don't run this problem again. Will keep everyone up to date as the prgress goes on.
You did not even have to touch the timing chain adjuster either to remove the case.

Parts are here in town now I need to ge them sent off to have them cut. I guess if I am having it done I had better do it now instead of later.
 
Don't leave that counter balancer out if you have not had the crank balanced and the gear removed. If you do leave it out with out doing so you will regret it. It will be case spliting fun from then on out.
 
I did my 04 w/ 7k on it, The fork looked the same but the gears were toast from comming out of gear.about 600 in parts, not too bad considering dealer prices. I'ts a good feeling to do your own work. you take care of it more after you do all that work.Good luck. And the lower case does come right off without taking the top end or the chain apart.

don't worry I know all about the counter balancer issue. I wouldn't remove it anyway. Suzuki put it there for a reason and I am not one to just remove $hit for no apparent reason.
If I was drag racing for a living I am sure I would do that for wieght savings after balancing the crank and removing the gear but since I am a pleasure rider and could give 2 $hits about drag racing I don't think it is necessary to do that mod.
PLus if I want to go drag racing I will go with my race team and put down some real numbers in the 6's. 8's are for whimps and NOS and Turbo's have nothing on a 2500HP+ Blown Alcohol ProMod car.

Oh by the way I am picking up the parts tomorrow for less than 500 and should have it back together by next week sometime. Then off to the dyno for the yearly tune up and she will be ready for the season.

Oh and I am sure I will get flamed for this but I am not cutting the gears. I may not have this bike much longer anyway since I am getting the itch for an 08.
 
well finally got the engine back together and ready to go back into the bike. Hope the pics were helpful to some. I didn't take any during the reassembly since it mirrors the disassembly. She should make some noise tomorrow and then off to the dyno next weekend for tuning. After that I may consider installing a PCIIIUSB with the quickshifter and have it tuned and see the difference. I will keep you all posted on the progress.

After all of this then I will be having the suspension reworked for me and hopefully I will be attending some track days in the KS,MO,OK and CO areas.

I already have one of those and would highly recommend them. I noticed a huge difference on the shifting after installing that Kit. It makes a big diffrence on the 1-2 shift. My 2nd gear did not go out because of missed shifts it was rider error being too hard on the shifter that bent the shift fork.

Considering I've put every mile on the bike myself,

I only use first to manuveur around the driveway, parking lot.
I have never accelerated in first gear, rather I "click" up into second and then roll on the throttle, heading up through the gears.
When occasionally wheelieing(?), I get the RPMs up in second gear to about 7200, and then a quick "Clutch Up" . I find there is almost no resistance and seemingly, it appears that there is little "trauma" to any of the drive componemnts.
What impact, if any, do you think this "Style" of operation is having on the tranny?

Again...never once have I agressively shifted from first to second.
Not one single misshift.

I actually find it easier to find neutral with this kit but it has a higher strength spring and a ramp on the arch of the star that pulls it into the next gear. I could not believe the difference when I installed mine.

Bob I think what you are doing with not usng first gear for accelerating is saving your transmission if you ride like me.

. I don't think it is doing any harm at all and is probably the way for me to start riding my bike.

Oh by the way she made noise today and sounds to be running in tip top shape. Next thing is I need to get a new master link for the chain and then sync the throttle bodies and off to the dyno I go. I will let everyone know of the outcome. I was at 165HP and 99FT/LB torque before and I just wnat to be the same this time around. I think those numbers are pretty respectable for a full system, BMC filter and my own tuning via the Teka unit.
 
oh crap I forgot and figured that everyone that wanted to see them ahs seen them. I think I still have them at home and will relaod them tonight. Sorry guys.
