yea, that sucks. Happend to me a few years back when I was Cali for the seca race. Ended up coming home and getting the thing Tig welded for 300 bucks.

that's what punisher suggested also when I called him.

what year is your bike. Is this a common problem across the board or just year specific?
 
You will have to have it welded back, no doubt about it or find another case. It was mostly common in 2002 models (which I have) but some other older ones as well. When that thing breaks it's expensive. It breaks because of a starter kickback under certain conditions. I use a YTZ14s battery (I think that's it), keep it on a tender, changed the starter system wiring to 4ga, and installed the ti ring for good measure. Low bat, hot bike, give it gas, .... and that's where you're most likely to have the problem. Lots of stuff on here about this. Sorry.

LearJet, even with the case protector installed I need to have it welded? A moment of silence as I pray!!!!
 
From what I can tell, I would go have a piece made up to be welded (again Tig, best I think for this) back to it. That should do you until you can decide if you want to replace the whole thing later. But a good fab shop should be able to do it for you. Again price depends on how much they have to do but for what we do at work I don't think too much would be needed.

Hey Punisher!

Even with the case protector installed! I still have to get it welded? Do you think with it welded it will whole?
 
You gonna need it to be welded first then drilled for pin...This is not common but happens in 99-02 busa due to kickback.......

Goldenchild, please explain. I understand having to have it welded but drilled?
 
I think what he is saying is that, possibly remove the remaining piece and have a new boss welded in place? What I was thinking was if they take a piece of round bar, drill it out the right size, cut it to match the missing half. They can then weld that piece in place of the missing half. Our guys do things with steel like that all the time.

Roger that I understand now! I'll check aound here locally for a welder. Now I guess the next question is shshold it be made of steel or (fab piece)?

Whew! .......this one is really a sticky mess. Here's the kicker, even after you have it welded up, you need to install the TI ring OR/AND upgrade the starter system to an 03. Otherwise, another you're inviting disaster again. I did a LOT of things to mine to prevent this, and DO NOT give it gas trying to start a hot bike. Hope this helps.

I have repaired this before on an 02LE. I wound up removing the entire piece and installing a solid block with a hole drilled in it. Much stronger design and no more breakage. I didn't TIG weld it though since you cannot get the the oil soaked aluminum clean enough for a good TIG weld. I use aluminum stick rod and cleaned the case with muriatic acid to remove as much oil as I could. Too bad you're not in Chicago, or I could help you out.
